A City Built Around a Nightly Deadline
At around 2 a.m., the sky above Memphis International Airport fills with the lights of dozens of cargo jets circling for landing slots. Ground staff outnumber passengers airport-wide, because there are barely any passengers at this hour — this is when the FedEx World Hub, better known as the Memphis SuperHub, does its real work. For more than five decades, this single facility has decided, night after night, whether a package placed in a drop box in Seattle will actually be sitting on a desk in Miami by 10:30 the next morning. The mechanics behind that promise are less a warehouse operation than an air-traffic and conveyor-belt choreography performed on a strict, unforgiving clock.
From a Single Falcon 20 to the World's Busiest Cargo Airport
The hub's history is inseparable from FedEx's own founding story. Frederick W. Smith launched Federal Express in 1973 with a small fleet built around the idea that packages needed a dedicated, centrally coordinated network rather than a patchwork of passenger-airline cargo holds. FedEx Express, the operating subsidiary, delivers freight and packages to more than 375 destinations across roughly 220 countries and territories each day, and its global "Super Hub" has always been anchored at Memphis International Airport. The airport's central U.S. location — within a few hours' flying time of most of the domestic market — is what made it the obvious choice for a network built on overnight connections rather than direct point-to-point routes.
That geographic bet paid off at a scale few observers of 1970s regional aviation would have predicted. Today the airport built up around FedEx's operations has held the title of world's busiest cargo airport for decades, a ranking Airports Council International has confirmed consistently since the early 1990s.
Inside the Sort: What "484,000 Packages an Hour" Actually Means
FedEx describes its own capacity in numbers that are easy to state and hard to picture. According to the company's own figures released when it unveiled a major sorting upgrade in October 2024, the Memphis World Hub has the capability to process 484,000 packages per hour, and the campus itself spans 940 acres, employs 13,000 team members, has 171 aircraft gates and operates 84 miles of conveyor belt. Older figures from FedEx put the conveyor mileage even higher, at over 300 miles when older secondary sort buildings are included, and describe the hub connecting customers to more than 220 countries and territories.
Daily throughput figures vary depending on when and how FedEx measures them, which is itself telling of how volatile "peak" logistics numbers are: some FedEx materials put the daily flow at more than two million packages per business day, while third-party estimates and older company statements cite figures closer to 3.3 million packages per day. The gap likely reflects the difference between an average day and the holiday peak, when volumes surge well above baseline.
Whichever figure applies on a given night, the hub does not treat any of those packages as inventory. It is built to keep nothing still.
Secondary 25: The Newest Piece of the Machine
The most consequential recent addition to the hub is a sorting facility internally named "Secondary 25," which FedEx brought fully online ahead of the 2024 holiday peak season. The LEED-certified building spans 1.3 million square feet across four levels, includes 11 miles of conveyor belt, and can sort 56,000 packages per hour — more than half of the volume handled by the hub's primary sort operation. Inside, packages travel down 460 spiral chutes and pass through six-sided scanning tunnels that capture barcode and dimensional data from every angle simultaneously, rather than relying on a single scan pass.
Supply Chain Dive, which toured the facility, reported that automation there is heavy but deliberately stops short of robotics: conveyor movements are computerized to position each package before scanning, and the top floors are described internally as "pretty much fully automated," monitored by more than 1,000 cameras rather than staffed at every station. Human labor is concentrated instead on exception-handling — oddly shaped parcels, damaged labels, irregular loads — the kind of judgment calls a scanner alone cannot resolve. Oversight of the whole complex now runs through a rebuilt Hub Operations Command Center, which FedEx says is three times the size of its predecessor.
The Business Case Behind a Decade of Construction
Secondary 25 did not appear overnight. It is the visible output of a modernization program FedEx first announced in March 2018, when the company committed roughly $1 billion to rebuilding the Memphis campus, later expanding that commitment to $1.5 billion after Tennessee officials confirmed an additional $450 million investment. At the time, the Memphis hub was already processing about 47% of FedEx's total daily package volume, which explains why the company chose to concentrate such heavy capital spending on a single site rather than spreading it more evenly across its network.
The buildout has continued well past its original 2025 completion target. In mid-2025, FedEx brought online a dedicated 55,000-square-foot power substation on Democrat Road, built specifically to supply the expanded hub without straining the regional utility grid — a detail that says as much about the facility's energy footprint as any sort-capacity figure does. And as of this year, permitting records show FedEx has filed for a further 1.6-million-square-foot small-package sort facility, internally referred to as "Hercules," planned to sit adjacent to Secondary 25 and eventually replace an older structure nearby. The hub, in other words, is still being built.
The Nightly Choreography: Trailers, ULDs, and a 45-Minute Window
Ground logistics feeding the sort are their own operation. A 2019 Supply Chain Dive investigation into the hub's overnight process found that Memphis receives 100 to 110 bulk-loaded trailers each night, each unloaded in 45 minutes to an hour, alongside roughly 80 containerized transport vehicles carrying about five unit load devices apiece — the pallets and containers used to move bulk freight off aircraft quickly. Those containerized loads are unloaded far faster, in around 3.5 minutes each, then rolled onto dollies and routed into the hub's input stations.
That speed requirement extends to the runways themselves. Memphis International operates four parallel runways, and during the nightly sort window, air traffic can peak at several hundred takeoffs and landings per hour, according to airport data compiled by industry sources — a level of coordinated air-traffic density more typical of a major passenger hub at rush hour than a cargo facility most travelers never see.
What Happens When the Timing Breaks
The precision of the Memphis operation is also its greatest vulnerability. Every stage — trailer arrival, aircraft docking, sort throughput, outbound departure — is scheduled against a narrow overnight window so that packages loaded before midnight can be delivered the next business morning across the country. A late inbound flight, a jammed chute, or a regional weather system over the Mid-South does not just delay Memphis; it can ripple outward to delivery routes thousands of miles away, because so much of the network's volume funnels through this one location before it disperses again. FedEx's own decision to keep investing hundreds of millions of dollars annually into automation, added conveyor capacity, and independent power infrastructure is, in effect, a hedge against exactly that kind of single-point failure — an acknowledgment that a system this centralized has to keep getting faster and more resilient just to hold its existing promises steady.
